I have a feeling most people won't being seeing the front of my car much ... perhaps I should put put one in the rear bumper

Seriously, look at the bumper and see just how much space was covered ... highly ineffecient! I simply corrected the problem with a form follows function type approach.

You could fill that in with a vent/scoop kind of thing. Sure it would block a little, but look cool.

As I have mentioned in the past, I have read Maximum Boost a few times and have referred to it many times throughout this build process. One thing that Mr. Bell discusses is ducting to the intercooler. Believe it or not, your ducting opening should be roughly 20% of the full frontal area of the intercooler. Yes, you read that correctly!

What I have done thus far is expose the entire intercooler. The ducting will direct the air. Previously, I simply had 50%-55% of the intercooler not getting any air at all. Even if I went unducted, at least now the intercooler is seeing as much air as possible, which is 50%+ more than previously. To me, that is much more important than how it looks for now.

In time, I will construct a ducting system to maximize cooling efficiency, but for now, this will do much better than a stock bumper shrouding 50%+ of the intercooler.

I just referenced the book once again and decided to scan a diagram to put the ducting situation at ease.



What the stock bumper provided was a restirction of flow, not ducting. What I have done is remove the obstruction in order to provide proper ducting ... big difference.

I have run out of 2.5" piping for the intercooler. I thought that I had more than I did, so I had to order some last night. It should arrive Friday/Monday of next week. This coming weekend I'm going out of town and will not be coming back till Monday night, so no more work on the Cougar for a few week or two. As for the washer, I will be removing the current bottle and will get the system working. Once everything on the turbo is sorted out, I will begin looking for a substitute bottle.

The intercooler shroud will work something like this:

I will model mine off this concept, but run it behind the stock bumper. Unfortunately, I needed to hack up the stock front bumper in order to find out what kind of space I'm working with. I will build my prototype out of cardboard and then find a good aluminum welder to translate my creation into sheet aluminum.
